Damian, Most times I have seen it, it has been from an incorrect document template for a content type. As Paul said, Check that first. It could just be miss-spelled or have a .docx instead of a .dotx extention.

I'd check that first. This doesn't seem like it can be anything to do with the client (i.e wrong office installed etc) because the client is used on the other 2 sites without problems.
