I've not has a much experience as you have with trying to open large files in BBEdit, but the last few months, I've had similar problems. You described what happens very well. On my G4/800 desktop with 1 GB of RAM, when opening a web log file that, one month was 100 MB and this month was 170 MB, I had the same problem with BBEdit refusing to do it. After a few restarts and running only BBEdit, BBEdit eventually opened the file after I went away and waited for many minutes (I think I went to lunch or something). One time I just did it overnight and the file was open in the morning. I've been wondering the same thing; whether this is a common/normal limitation or something that's, for some unknown reason, due to my system or something of that sort. With the web traffic increasing, I've been considering other measures, such as either command-line editing (as others mentioned, tho I'd rather avoid the hassle), or downloading the log file also on the 15th of the month so that the two halves are smaller and I can edit them in BBEdit. I could also try moving the log file to my (faster) MacBook and see if that helps. I appreciate the tips given, to turn off line wrapping (etc.) and I'll try that next month.
