more findings

when I click 'open file' acrobat reader will load and will show the file is damaged; I noticed that firefox is downloading only the 50% of the file so thats why acrobat shows that error.

is there a variable or setting that might be doing this? like closing the connection too fast? I have the timeout setting to 15secs -- changed it to 30secs but still the same

ideas?

Have you checked that PHP can actually access the file? If PHP couldn't find the file, it'd skip 
the "if" block and reach the "exit" call without replying anything. That could 
explain the problem.
