I found problem after thinking about the above errors: still had a Unicode-type .tfm file of the same name in /usr/local/share/texmf/... from testing over the past weeks :-( After deleting it, all works! I cannot say I understand all the intricacies of where the encoding conversions are taking place, but I am *very* relieved. I will start to experiment with the virtual fonts now.
