50% - 100% more would still seem acceptable to me.
It's probably more of a question of how many are you making.  I'd 
imagine you'd have to hit the thousands before it'd be anywhere near 
cost effective.

"We" is the old Cobalt staff, myself included. It is very difficult to 
build
boards that are cost competitive with industry standard ATX parts.

Yep, wrong.

Cobalt designed their own boards. We contracted out layout and
manufacture but everything from concept to production was managed
in-house.
