One word:

unetbootin

http://unetbootin.sourceforge.net/

Takes N number of Linux distro ISOs and converts them to USB bootable OSes,
which can then further be customized.


I have a sing 32GB USB, with a full CentOS v 5 Live CD, a Puppy distro and a
DSL distro all bootable from the grub menu.

Others have also added the Ultimate Boot Disk utils as well.
