Can you send us the log with :
maven -X maven:pdf
maven -Dmaven.pdf.debug=true maven:pdf
I have a similar environment (XP-SP2 + JDK1.4.2_06 + maven 1.0.2 + PDF 2.2.1)
but I don't have this problem.
