Okay, here's what I know (won't take but a second :)

I put ...\explorer.exe back to 1 and rebooted and got the yellow warning.
Then (for some reason) I dragged the search bar off the taskbar and closed
it, and made a new search bar. This one looked good, so I rebooted, and it
still looked good.

So I went to my laptop, which still had 3.1.9.2. I uninstalled that
(retaining local settings) and noted the search bar remained in the taskbar.
So, thinking I was on to something, I dragged it off and closed it, then
installed 4.0, then (changed the registry entry to 1 and) rebooted and
created a new search bar, then rebooted again. The new search bar was fine.

So perhaps "remove the old search bar" should be added to the 4.0
installation instructions?
