Hello to All,
The weather stilll looks perfect for this Friday night's attempt at the
11s, with the daytime temp. upped from 80 to 85 now. Tim reminded me he
had made his annual plans to take off with his buddies to party the long
4th of July weekend, starting 6-30 and blasting on through the 4th on
Tuesday, in Central Oregon. Soooo...the old man himself will be driving
the Zombie! Yup, I'm back in the saddle for this weekend's runs, and I'm
pumped about taking Tim's record from him :-)
My friend Chris Brune surprised me with a DC-DC he put together for
White Zombie. It's heart is a 600 watt Vicor module, but Chris set it up
inside a compact, pro-looking heatsink/chassis complete with 'factory
look' multiple pin plug-in harnesses. The package only weighs about a
pound and a half. It runs from 226V - 445V, but can go as high as 500V
without damage, and, it can dip below 226V without damage. The unit
makes 40 amps @ 14.5V until the heatsink gets too hot, and about 20-25
amps @ 14.5V continuously where it runs just 'warm'. The Zombie's 360V
(nominal) pack goes up to 445V at full charge and sits at 390-391V
(actual) when off charge. During normal street driving it stays above
370V and it can dip to 310V or so under fairly heavy footed driving.
Under full drag race mode, the pack dips as low as 170V for a little
under 12 seconds. For pretty much all the driving of this car, this
nifty DC-DC will keep the lone 16 ahr Hawker at 14+V for crisp bright
lights...finally. At the drag strip, when the pack falls below 226V
under 1000 amp current draws, the converter 'will' shut down and leave
the little Hawker to stay on duty to keep the 12V system running as it
did before getting this DC-DC. Immediately after the throttle is let up
at the end of the run and the pack springs back up over 300V, the
converter will simply come back on again. Back in the pits while the
car's high voltage pack is being recharged, the converter will stay on
keeping the 12V battery juiced up as well, and it will only shut down at
the final end of the charge when the pack hits 445V. When the pack is
disconnected from the charger and the volts drop, the converter will
again come back on line....cool.
No more worrying about sitting in line at the track at night with the
parking lights on for sometimes 45 minutes, and no more crossing my
fingers on the 20-25 minute drive home at night from the track hoping
the little 12V battery will stay above 11V as it runs a water pump, the
headlights, the side marker lights, brake lights, and twin contactors.
Instead, there'll be a crisp 14.5V to keep the system happy. Thanks,

Interesting data, but how can the motor voltage exceed the battery voltage
by as much as 50% at the higher rpms? Is this a buck-boost controller and
if it is doesn't it render the NEDRA voltage classes meaningless as was
discussed
in an earlier thread on these classes?

Isn't it possible to split the pack and use multiple dc/dc converters?
Seems to me two Iota power supplies aught to do the job. I'm not sure how
you'd wire them in but if you used two batteries in parallel you could put a
converter on each one but that'd be the same as parelleling in the
converters on one battery. Maybe large diodes are in order. Lawrence

I have just finished spending every waking hour for something like a
week, trying to debug 4 main boards for US Elctricar vehicles. The main
board in my truck is dead too. While charging overnight it popped a few
parts and quit working. Mind you this board has a couple
microprocessors and many, many hundreds of support components. No
schematic available anywhere on the planet to boot! Multi layer too.
Not to mention the circuit board material turns to conductive carbon at
the least sign of a component failure. Creates inner layer shorts. I
should have purchased xray glasses when I had the chance as a kid.
So last night I characterized a new component. It's carbonized glass
and epoxy. It's a dynamic component. It changes value with temperature.
It can creep along and invade other circuits. I finally figured out
where this gremlin had reached and to what component is had affected.
That component is a bridge rectifier. The carbonized glass/epoxy would
short ac into the dc or vice versa thru maybe 80 or 90 ohms. Depending
on the time of day this value would range from 60 to 100 ohms. And
that's in my temperature stabilized condo.
The bridge is now located on it's own board with a couple fuses and
terminal blocks. This will let the carbon gremlins occur somewhere more
accessible! That is if they ever strike again. Never say never.
Last night I was too tired to do a victory dance. But was happy when
the board came up in my truck. When I tried to charge the truck there
was some arcing under the charger board that I found only after turning
off all of the lights and waiting for the light show. Low current high
voltage, intermittent sounds. So tonight I go after the arcing
gremlins. I can't help but believe that arcing and carbonizing are
partners in crime. We'll see.
We use to turn the lights out and put on safety glasses on boards that
had hundreds of tantalum caps and copper whisker shorts as well. I
would charge up a huge cap and dicharge it into the power lines on the
board. The tantalum caps would glow if they were in backwards and the
copper whisker shorts would just blow out. What can I say, it worked. I
didn't invent that process. It was taught to me by the designer. I try
to use more sophisticated methods now ;)

It shouldn't be a problem to bring a/c to an ev. You can either drive the
compressor from the (auxillary?) shaft of your motor or have a dedicated
1/2 horse motor to drive the compressor. All other parts of the a/c unit
would be re-usable as they were in the ICE.
The previous owner ripped all a/c parts off my truck and I would have to
start to put them all back again. Given the fact, that I am not a mechanic
and wouldn't know how to get the above solutions into my truck, I did some
experiments with 'alternative' cooling.
a) ICE (as in frozen water): I had a cooler full of ice in the bed of my
truck . A cheap 12V submerged 'bilge' type pump supplied the cold water
through insulated hoses to an oil-cooler type heat exchanger embedded in
the ventilation system of the car. I worked well, but condensation water
was an issue and the system needed LOTS of ice. And I mean: By the pound.
Frozen water bottles or ice packs didn't work too well.
b) I was able to get a small 110V a/c unit. This system was meant to cool
dog-houses (yep, some people put climate control into their dog houses).
The unit was rated 2500 BTUs and I was able to drive the unit with an
ExcelTech 120V DC to household AC inverter. The results were neglible.
2500 BTUs are by far not enough to have any significant impact.
I am now planning to buy an aftermarket system from vintageair
(www.vintageair.com) and put it in my truck. I am going with a seperate
motor to drive the compressor as this gives me the opportunity to keep the
a/c running while the car is off (to keep my pet climated while I am
shopping) :)

Only a handful of people have done it (a lot of EVers live in mild
climates), but its not really a tough thing overall. It does involve
farming out some work to an AC shop, since you will often need to
open/reroute the refrigerant lines. I recommend having an AC shop
recover the refrigerant form the lines ahead of time on the conversion
anyway, since working in the engine bay is a lot easier without having

The simplest solution for EV AC is to reuse the existing AC compressor,
and spin it from the tailshaft of your motor. A simple pulley and belt
arrangement is fast and adjustable. You won't have AC when stopped
(unless you idle the motor) but unless you're stopped at a lot of
traffic lights that isn't necessarily a problem.
The next option is keep the existing compressor, but spin it with a DC
motor. Treadmill motors are a inexpensive and popular 120V option, but
they are a tad underpowered and tend to live short lives. Better
quality motors are available surplus, usually replacements from
industrial conveyer systems. (DC motors used to be the only affordable
option for variable speed drive, but cheap 3 phase AC variable speed
inverters and motors are replacing them)
If you have to move the compressor to a new location you may need to
build longer hoses, an AC shop can help you here as well.
If your donor car previously had an R-12 refrigerant system you will
probably want to change it over to a R-134A system. (R-12 is between
2-5 times more expensive right now) Since you'll be doing a lot of
fabrication anyway consider replacing the condensor coil with a newer
parallel flow coil and changing out the expansion valve with a variable
valve. R-134A is only about 80% as effective as R-12, but having the
better condensor and the variable flow expansion valve will make up most
of the difference.
Adding AC to a donor that did not previously had it can be a bit
trickier, Vintage Air has some parts and tools to help here.
