Rats. I was hoping you would get to the bottom of this! You seemed so close. I have the same issue, I have a plug-in that launches several different apps, and I experimented with launching KDE so I could have a full desktop to work from on the TV if needed (surprising how often it is useful).
However I then have to completely re-start freevo / X because of exactly the same issue, freevo comes back fine but subsequent video plays in a small window rather than full screen. If I get some time I will dig some more later, as I would love this to work properly. I guess the key will be to get the window manager to not change the DPI (or failing that, to have a post run that could set the DPI correctly back again). I wonder if anyone on the list knows how to query and set the current X DPI?
