The size is really no problem. Everything that is smaller or equal to the size of the flash is fine, because you don't need to save the image on the router's flash. If you download it to /tmp it is only saved in ram (and there should be enough space free). For getting the firmware on the router, try the following: download the original firmware to your normal computer. After downloading it, copy it to the router with the following command: scp <firmware-image> admin@<ip-of-your-wrt-router>:/tmp When asked, enter the password for the admin account of your freewrt-box. After that, login to your freewrt router and run the mtd command as root. The exact syntax of the mtd command can be found in the freewrt handbook (see the link waldemar put in his last mail).
