The PDF417 barcode is created as a bitmat in iText. However, that's no reason for it not to look good on the printer at any scale. You may be experiencing some side effect of the printer "smartness" trying to smooth the edges. Try to print it from Acobat having the "print as image" checkbox checked. You can use the font but you must have the program to select the character that must be provided by the font vendor. Where did you get the font from?
