For what it's worth, I found that good old ispell seems to much more stable 
than aspell - experiment a bit. 

There's a catch though: At least for me, the Settings/Spellchecker... menu in 
KMail's composer windows is complete noop for me. I have to set the 
spellchecking language and back-end in KControl/KDE Components/Spell Checker 
instead, and each change there only becomes effective after restarting KMail.

I should probably file a bug for that.
