Take a piece of foam and glue it on the back of the rear horizontal spar.
the foam should extend about 2 inches aft of the spar. Sand it to the shape
of the horizontal airfoil. Glass over the foam leaving the rear part of the
foam exposed. Once the glass has completely cured remove about half of the
foam back towards the spar. Insert your elevator to start fitting it between
the glass. Remove more foam as necessary. Once you have the elevator
positioned in the channel correctly, trim the excess glass off the top and
bottom of the horizontal. Remove the elevator and begin filling the corners
with flox. Once you have the flox all in place cover it with wax paper. Now
insert your elevator back into the rear horizontal channel and push it into
place. This will squeeze the excess flox out which needs to be completely
removed. Attach the elevator hinges and as the flox is curing, occasionally
move the elevator up and down full travel. This will ensure you get
clearance for the elevator travel. Clear as mud, right? Once the flox has
cured remove the elevator and sand smooth as needed. This worked well for me
but your results may vary...have fun.
