Well, you're two for two. :-) Let's see if you can answer question #3. I've got it booting nicely now, except that when it starts, it says:

Starting software watchdog... done.
Starting caching dns forwarder: Bus error

I'm not using dns of any kind on this box, and I deleted reference to dns lrp's from the leaf.cfg file. Any idea why this is popping up?

Yep, this looks like it was indeed the problem. When I edited it in vi, I saw periods at the end of each line. I deleted them and things seem to boot pretty well now. This is testing it with my nice desktop system. However, none of my micro-atx boxes allow boot from USB. Is there a way around this? Such as having a floppy load up the usb drivers and using it to boot?

Looking at the error messages you see (not foundpkg/mnt/leaf.cfg: x: and not reading the system size) it looks like leaf.cfg is "corrupted" in some way. Did you use a "proper" editor, I mean one that doesn't add LF after every CR?

I'm having the additional issue of noticing that my ramdisk is getting filled up to 
100%.  As you can see, I set syst_size to 10M but no matter what I put there or in 
syslinux, it always makes the ramdisk 4M.
