Here is some welding gas tank info. Its DANGEROUS, but a mythical safety method of purging with diesel fumes is REALLY dangerous.
http://www.hotrodders.com/forum/welding-gas-tank-119062.html as to my tank, the hole was clean punched with a rod and 3/4" in diameter. I cleaned it to bare metal 1" margin around it, cleaned with carb cleraner and a wire brush, and applied JB Weld(gas tank repair is a listed on-label use) around the edges. Then I glopped a fender washer and toggle bolt with JB inside and out, and put it in, tightened it down. Gas thieves are stealing gas by punching holes like this, in fact that's reportedly what happened to this one. Used tanks for this car (98 Metro 1.0 Hatchback) are pricey and no one will ship one, and the car is of unknown running condition so I need to run it around a bit before investing too much. But they do get 45-50MPG which will save me $150/mo vs my Ranger. If there are any issues with the repair I will post. Someone here will eventually lose gas to the "punch-N-drain" scam, and this toggle bolt and JB weld method may be a decent quick and cheap fix for that, even roadside with the right tools. Just have a razor scraper to get the undercoating off. There's a two-part putty sold at auto parts stores. It's like a harder JB Weld that actually works, and it's designed for gas tank repair. I'd give that a go. I've used it in other applications and it works great. And if you're going to weld it, I'll be standing over here behind this solid wall...
