Have you tried to flash it via telnet? See here: http://nuwiki.openwrt.org/oldwiki/OpenWrtDocs/Troubleshooting or here: http://nuwiki.openwrt.org/oldwiki/openwrtdocs/installing#via.the.openwrt.commandline for some generic directions. I just reflashed ~70 WRT54GLs using the directions from the end of the second page (wget http://www.somesite.com/firmware.trx -O - | mtd -e linux -r write - linux WARNING: A dropped connection while using this method will result in a partially flashed router. You have been warned). I install the image from a CentOS laptop which is plugged directly into the router and running an apache webserver (less chance of a dropped connection that way)
