That's funny. The theoretical limit for FAT32 volumes is 2TB. Did you use the "-F 32" parameter for mkfs.vfat/mkdosfs? You need to explicitly specify the FAT size if you're formatting FAT32 volumes. If you don't specify it, the system will default to FAT16, which only has a limit of 2GB.

Also, don't forget to select the correct partition type for FAT32 on FDISK.

thanks, hope this works, i have tried it with knoppix qparted but i dont think it works coz with just 5 seconds formatting a 40 gig is over. just have to try it on console with those options.
