Mike,
To test whether the temporary tables/views are the problem (or the way they
are being used in the program), edit the offending program replacing
"temporary" with "real" and see if that makes a difference. Since you do a
daily RELOAD, your database will recover the bloated space created by
creation/deletion of these tables. Of course if networked users are
creating these temporary structures simultaneously, you'll have to be clever
about how you name them.
If the error never appears when you do the UNLOAD ALL/RELOAD (I assume you
mean UNLOAD ALL followed by INPUT or RUN) then it is probably not an issue
of bad data.
I don't think database size is the issue - I've done a lot of work with
databases of 1gb in size and not had this problem.

| date_column within the date range you specify. It may have gotten there
| from some earlier REDEFINE operation, from TEXT to DATE, for example. Or
| you may have some stray ASCII characters from some electrical disturbance.
| Or your date_column may be a calculated column which evaluates a bad date.
| To test these possibilities, see if the error msg depends on the date
range,
| then look at all your date values in that range.
