Hey Ed,
        I can give you some ideas, but I can't say I've tried any of these yet. 
 There was an article in MR a few years back where a guy scratch built an L&N 
Pullman in O scale.  Fabulous work, but the article was a bit vague about how 
he built the roof.  I wanted more information on placement of the carlines.  
(The things shape the roof.)  I fear that styrene of sufficient thickness would 
be difficult to bend.  Someone suggested strapping styrene to a piece of wood 
roof stock and heating it in the oven to overcome that issue.  Layers of thin 
plastic may also be an option.  Good luck.
