It was in /usr/local/bin along with a 100 or so other programs - I suppose that

This looks like it could be a problem with the strip program thinking 
that -o is a filename instead of an option.  The strip call here was 
only added a month ago.  You wouldn't have seen this before if your last 
update was over a month ago.

Do you maybe have a strip on your path before /usr/bin/strip?

Are you using alternative tools that have their own version of strip 
that is broken?

Are you using the most recent cctools release, that came out on Oct 31? 
  It is available in the infrastructure directory on the gcc.gnu.org ftp 
server.

Just using grep, I can't find that error message anywhere in /usr/lib/* 
or in /usr/bin/strip on my machine.

Did you try a simple make bootstrap w/o -j x?

This is my config I use atm:

 /Volumes/export/gcc/gcc-svn/head/gcc/configure
--prefix=/Volumes/export/gcc/gcc-svn/head/testbin --disable-checking 
--enable-languages=c,c++,fortran,java,objc,obj-c++ --disable-multilib 

I need to disable multilib since I'm on a G4, you should be able to build
multilib on a G5.

I build on my G4 the svn tree every day at least two times. So it is hard to
reproduce for me.

As I asked before, can you try to build not in the src directory.
Do instead:
cd gcc
mkdir objdir
../configure --prefix=/Users/dir/bin --enable-languages=c,f95
make -j 4

If that works then we have a regression in building in the src directory which
is not a very high priority regression as building in the src directory is not
recommened or that well tested.

Yes that is a different bug and if you read the anonymous cvs page, you will
see it is only taking about the web pages :).

Changing the directory make no difference, I have done exactly the same thing
for the last year or so and I had trouble building gfortran on the macintosh
only one other time -

It failed under 10.4.2 from a completely new down load - then I upgraded to
10.4.3 to see if that would help.

Are you building in a clean object directory?  If not can you try that as from
the looks of it, you configured for 10.4.2 and not 10.4.3.
