I have *measurement data* as well as experience in old "Classic" Prius
braking and that shows a power of 50 Amps at 320 Volts or 16kW into the
old style battery. Assuming a 80% efficiency of the motor and maybe 85%
for the inverter, the braking power at the wheels is probably around
24kW

I'm not familiar with that inverter, so this is a total WAG, but I wonder
whether the inverter is listening to the motor. Older Solectria (Brusa)
inverters used an optical sensor reading a disc on the motor tailshaft for
positional feedback. What does this one use, and are you sure it's working
I had this exact problem and discovered that the controller was programmed at
the factory with a 250V minimum voltage. Use the software to lower that for
your 164V pack and see if that solves it.

Is 1631 a viable build, or should it be a version or two higher? The manual
makes mention of a 1641 build.

But even if the battery can take a high regen current, is it good for it
long term? For example, Nissan recommends not to quick-charge too often.
With a relatively small number of super caps, the regen spike could be
distributed and recharge the battery more gently. Would that be better?

Hold on there! A lead-acid battery can be charged at thousands of amps if
it's below 80% SOC.

This review says the weight of the 7th gen Golf is about 3000 lb:

The e-Golf should be a bit heavier. Maybe drag coeff and weight just
slightly lower than a Leaf? Battery pack is about the same c
the third.
