I'm just finishing off the plug for a new 3 meter fuse. In the past I've always painted the plugs with a sandable automotive primer and then sanded down to about 600 grit prior to waxing. This seems to work just fine, except that a lot of the paint comes off in the mold and has to be cleaned

I've taken to wearing a respirator while sanding balsa. It works very well. I just vacuum off the work bench and my clothes when I'm done, then take it off. Problem is that sometimes I've got just a little, bitty piece to sand. Next thing I know, I'm sanding a whole bunch and sneezing,

Randy, I agree that there were some questionable conditions concerning Sam Girardi's lost "HERA". The bottom line is that it is a great smooth flying airplane. No matter how well you build a tool it will have it's limitations. I don't think the demise of Sam's Hera requires any further

Hi Gary, I used to have the same problem and thought it was because the resin was heating up too much causing the paint to release from the basswood plug. I do a similar plug finishing method as you except I add a coat or two of paint over the primer and then sand down from 1000 grit to 1500
