I do not have quotas enabled and have plenty of disk space. Any other ideas?
Assuming you're on Linux, kernel source says two possibilities:
1) Your process has an RLIMIT set, limiting the max file size you can create.
2) You filesystem superblock contains a limit on the max file size it can contain.
What OS and kernel version are you running? What filesystem is the mailbox file on?
