What kind of errors did you get when you tried booting windows from GRUB? Your ubuntu instalation wasn't lost when you installed the windows boot loader back to the harddrive, you just didn't have a boot loader that listed it. It is posible to get the windows bootloader to boot in to ubuntu using grub4dos, but it would probably be simpler to get grub to boot windows properly. You can reinstall Grub using the Ubuntu cd.
4GB is the minimum for installing Ubuntu, normaly it would share the disk 50% betwean Windows and Ubuntu, but if you windows harddisk was taking up more then it would not be posible to resize it any smaller, the same goes if your disk is damaged.
