Point is, do you know why the first PDF would generate fine and the same PDF 
with different data (IE same fonts) would produce this log message?

No... maybe this goes away if the cache font directory problem is solved?

Do you have an Helvetica like font installed on your OS, e.g. Arial? If not, 
then this will happen.
