In short tool comp works like a charm but the toughest part for me  
has always been getting into it.
I think the approach needs to bend a bit; even a thou will do so that  
you are cutting an outside corner
in entry. Try starting about a tool dia away from your part. Like you  
said, mike the tool and enter that into
the tool table.

When you really need a part correct  consider using G2(3) X Y I  J,  
where I and J are the X and Y offsets (distances)
from the end point of the path to the center of the circle.  All of  
this assumes you are working in the G17 i.e. X Y plane.
Your program gets to use the actual points on the part and cutter  
comp offsets the tool the correct amount.

EMC was written with a lot of forethought and planning and will work  
with either tool diameter or with negative (only) corrections to
the tool dia. Synergy produces code that uses 0.000 in the tool table  
for nominal diameters and then one corrects by entering
the negative corrections for adjusting the part relative to the tool  
which is good for production.

With EMC I've often roughed the part with a tool at 0.503" and then  
changed the tool dia to 0.500 for the finish cut.
Really handy.
