 All interesting suggestions. I did wish that the G540 could have
microstepping disabled, but does not seem possible.

It would appear (more stress testing today) that the issue was that I was
close to the speed limit on the optos on the G540; elongated the pulses to
it from the Mesa 5i25 and it *appears* to be fine. (using 4 axes; only 1
axis had a problem with this, and only at really slow step speeds, like <<
1mm/min)

I'll admit that as a relative newbie here I was focusing on speed of
stepping, not slow stepping; I'll have to be more cognizant of what's
outside the range of focus, if you know what I mean!
