I recently had the same problems on my Asus WL500g deluxe filling it
up with a lot of applications for testings some audio streaming. The
best way to get your router running again is to build a new firmware
image and reflash.
Be always sure to have at least FIVE free blocks on your flash (on
jffs2 root filesystem on /, on squashfs root filesystem on /data).
Otherwise you get exactly the symptoms you have described earlier.
The reason for that is, that the JFFS2 filesystem needs 5 free
eraseblocks on flash for garbage collection and wear leaveling.
The eraseblock size depends on your model. On 4 MB models normally
this is 64Kb, on 8 MB models it is 128 kb (there are some
exceptions, but I think we do not support any model with this
exception).
Wib 1.1 / FreeWRT 1.1 will contain some more checks so you do not end up with a
too big image.
thanks for using FreeWRT
