Ever since I've been running my G4/400 640MB 48GB, the fan has come on
regularly if I run the machine for over an hour or so.

I have a TiBook 500, and it's on virtually 24/7. My fan almost NEVER comes 
on. I use a podium coolpad, which elevates it a bit more than the original 
coolpad. I know that my office is the hottest room in the house (because of 
all the other equipment in there!), but my machine is apparently very happy 
in there.
