We've been running htdig 3.1.6 on Solaris 9 for a long time with no problems. 
One thing you might want to try is setting TMPDIR. See
 
http://htdig.org/FAQ.html#q5.9

On Solaris the default directory for sort is /var/tmp. In the past we've run 
out of space in /var for big indexes so we set TMPDIR to /tmp which
is gigantic.

If this doesn't work you'll have to take a look at a backtrace of the core file 
to 
see where htmerge is dying.
