Depending on how big your system is, yes another system can get costly, but
it does not have to be an exact dupe, either.  You can forgo complex RAID
setups etc, just to build "something" that will run in a pinch.  You copy
your data to that system before you start your upgrade and you could keep
everything "live" while you work on the production box.  

When it is all said and done, the "other" box could be kept as a warm spare,
which is something you should have if things are that critical for you.
Another thought, how about buying another "root" disk and loading fresh on
that?  Take the current "root" out of the box and load onto a new one.
Unless you intend on changing Filessystem type of everything, you should be
able to mount them to the new root disk.  If things go bad, stop, put the
old root in and your back up.   Having said that, I am assuming you keep
your OS on a separate disk array than your data.  I do.

    We don't have that kind of spending money just for an upgrade, specially
since after the upgrade, the extra machine will just sit there and collect
dust.
