I just wanted to update everyone. I finally found the source of my woes!
There is a little tube on the brake caliper that allows it to slide as the
brake pads wear down and keep them centered on the rotor. That part was
seized - badly. It took about three days of heat, hammer, PB Blaster, and

The measurement is the diameter of the MC bore. I don't know of any way to
test other than hooking it up.

Allen, based on the size of the "extra" plunger they sent me, it seems like
it's big enough. Measuring across the rubber part seems to be about 15mm,
certainly more than 14mm. Unless you meant the actual brass piston? The
smallest part of the piston, where it is the deepest into the MC (opposite
You can pick up a mityvac pretty cheap at Harbor Freight, they make the job

I hate to say this but I bought one of those Chinese Nissin MC knockoffs
before and it was not sized for even a single disk motorcycle. I gave it to
a buddy who said it worked fine on a scooter. Usually the plunger diameter
is cast into the housing. You need a minimum of 14mm for a single disk and
the same time.

Hiya guys,
So I rebuilt my sticky brake calipers. Everything looked good there - and
by that I mean that it looked awful before I rebuilt it. Once I finished
cleaning everything and put the new seals in, the pistons slid home
smoothly and I remounted the caliper. However, my master cylinder still
