But I'm guessing that they added something recently , say an Air conditioner?
Default settings are 60 amps, which would put the genny under a world of hurt.

If your client wants to keep the Onan, Flight Systems can rebuild the board
for a small fee. I have used them for other generator controllers and they
are very reasonable.

The XW-AGS is a dry contact system so should be no voltage there, and since
that "worked" for years, seems unlikely.
Only thoughts at this point are.
1. load on genny is too high.
2. generator is connected to the Grid input and it trying to sell back.

Check out Sunmodo. We feel they are very well designed and can be ordered
with 2, 3 5 and 7" standoffs. BTW, their solution for metal roofs are the
best we have found. Unfortunately made in China though. . .

We use the EcoFasten Green Flashing with the standard Unirac L foot that has
the oval hole so you get some rail adjustment. You have to be sure to use the
Green Flashing compression plate between the flashing and the L foot.
