Cool. Having the pre-shipped OS working is 99% of the work done - means you don't actually have to change anything in uboot. Just clone the card, blow away the rootfs (keeping the /lib/modules and /lib/firmware as mentioned, along with /etc/fstab) and extract the rootfs tar ball to it. At a guess, that should just work.

    I imagine it should be pretty straightforward - just a case of
    replacing the rootfs and dropping in the original /lib/modules and
    /lib/firmware and the original /boot partition. Depending on how
    root= parameter is set you may need to change it (e.g. if the rootfs
    is specified using uuid rather than device).
