Just for my education I reduced the main partition on the 4gb boot CF 
to 512 mb as you suggested. Then the syslinux from the mtools.lrp 
package on my Leaf/Soekris 4801 box was able to make the CF bootable 
as you said.

I'm sure you know this, but again for my remedial education I made a 
second DOS partition with the remaining space. It was accessible from 
within Leaf by mounting /dev/sda5.

All this can be avoided by making the entire 4gb CompactFlash a dos32 
partition and using syslinux on another Linux machine (64 bit Fedora 
14 in my case) to make it bootable.

Still not sure why the Leaf syslinux is limited to 512 mb, but I have 
exhausted my scientific curiosity :-)
