Off topic for this list, but I don't recommend the WRT54G.  Both the
Asus WL-500GP and the Fonera 2200 have better hardware and come with
a USB port built-in -- much simpler than rewiring the 54G to accomodate
an SD card.

Also off topic, but if anyone is still running their router with the
stock firmware, I most warmly recommend OpenWRT.  (I've also heard good
things about Tomato, but I haven't run it myself.)

Hmm... have you added

  diskCacheRoot = "/cache"

to Polipo's config file?

What does the following say?

  polipo -v | grep -i cache
