@Clark: ingenious! But if he values his data, he should have a backup, like 
an external HD or something. Even if he doesn't, I'm sure he can borrow a 
USB drive to do the transfer job. I guess he had not started on it yet 
because he wanted to be clear about the entire procedure first, and he 
wasn't sure how to copy the OS over.

I agree with Greg that he should consider doing a fresh OS install, 
depending on how long he's been working with this system drive, and on how 
much time he can spend on the install of OS and application software.

@Greg: I guess what you say about copying over the OS is about Apple's 
Drive Utility. But CCC can clone system disks independent of what the Mac 
is booted from.

You can use the ‘Restore’ function in Disk Utility to clone any drive mounted 
on the system to anything other than the boot volume.

http://www.amazon.com/USB-SATA-5-25-Cable-Adapter/dp/B000YJBL78 is a must 
have tool for anyone doing things like this. Use restore to clone the 250 to 
the 500, then use it to restore the 40 to the 250, pull the 40 install the 500 
and boot.

A few years ago when I bought a Mac Mini, I also purchased a SATA/IDE to USB 
2.0 Adapter.  I haven't used it much but it is a godsend when I need it!

Yes. Do you have somewhere else to copy the video files to, like a backup 
HD? 
Alternatively, if you have a (Firewire preferably) dock to connect the new 
drive externally, you could copy the files over before you install the 
500GB--it's somewhat safer.
Cloning works well with CCC.

250 GB - 500 GB
40 GB  - 250 GB

Although I would recommend a fresh OS install, you should be fine
everything else.

That works.

Alas, there exists a self-imposed 2.2 TB (2,200 GB) barrier, in SOME
cases. This ... usually ... turns out to be a BIOS
incompatibility/limitation.

Presently, I always use 1 TB drive for my OS drives, generally configured
as 1/3 primary OS, 1/3 emergency backup OS, and 1/3 common data (which
ALSO includes programs and data which is intentionally removed from the
Primary/Secondary partitions).

Additionally, I almost always use 3 TB for data, such as DVD images. I
tend to rip all my purchased DVDs to disk, so I can view these on the
computer. Whether this is a breach of the DMCA, or not, is not something
which I really and truly CARE about!)

I'm not sure if it's been mentioned but I think the problem here could be that 
to transfer the 250 to the 500 you need to be booted from the 40Gb drive in 
order to make the copy.  This means you need three drives mounted at once which 
may be one too many.  I have a PowerMac G5 but I didn't need to do such a 
shuffle when setting it up so I'm not sure about this.

If it is a limitation and the OP doesn't have a way to mount a SATA drive via 
Firewire or USB then he'll need to do a bit of fancy footwork.

If there is room you could:
Connect the 40Gb and 250Gb
Use Carbon Copy Cloner to copy (without deleting any files) from the 
40Gb to the 250Gb.
Remove the 40Gb and install the 500Gb
Format the 500Gb
Finder copy the Video files, etc., from the 250Gb to the 500Gb drive
Delete the files from the 250Gb that were copied.

Otherwise you'd need to:
Connect the 40Gb and 500Gb
Format the 500Gb
Use CCC to copy from the 40Gb to the 500Gb
Remove the 40Gb and install the 250Gb
Finder copy the Video files, etc., from the 250Gb to the 500Gb drive
Delete the files from the 250Gb that were copied.
Use CCC to copy from the 500Gb to the 250Gb the OS and anything else 
but the files originally on the 250Gb.

I'm trying to wrap my head around the best way to install the 500GB SATA
