I have run TechTools over it again including Surface Scan and everything checks out OK. but DiskWarrior still stalles at the same point. Any other suggestions will be appreciated.

What Version of DiskWarrior are you using, are you using the latest version for your OS? You don't say if you are using Leopard.
DW 4.1.1 is latest version.

It's possible that you have a bad spot (bad sector) on the hard drive. DW only fixes the directory. It does not fix other disk- related problems that may be repaired by Disk Utility or TechTool Pro.

Have you checked the SMART status of your drive with DiskWarrior?
