Probably Dale Mabry or Nebraska.

Nebraska is closer to Tampa proper, but a much rougher area. Dale Manry is a

 It does indeed.

I checked the head with a magnet. It's aluminum. That means the following
information from http://www.prograbit.com/Pages/faq.php applies:

Q: How do you remove a steel bolt from an Aluminum engine head?

A: During operation of the engine, it is subjected to high temperatures.
When the engine is then shut off, the temperatures return to normal. This
occurs very often during the life of the engine. Since the coefficient of
thermal expansion of Aluminum is approximately double that of the steel
bolts the mating threads of the bolt and engine head are subjected to
much pressure. When the mating surfaces of the threads come in close
contact with each other, an atomic bond can form between them. They
actually weld together. This condition is called galling. Galling is
caused by various conditions including high contact pressure and heat. If
galling is not excessive, try the proceedure [sic] from the previous
example. If extraction is not sucessful with this method, remove the
Drill-Out® from the broken bolt and proceed as follows:

Apply heat with a torch to the inside of the hole that you drilled into
the broken bolt from the previous procedure. Do not apply heat to the
Aluminum head. The purpose is to rapidly heat only the broken bolt. Next,
rapidly cool the broken bolt by applying water or some other
non-flammable coolant inside the hole. Because of the difference in
thermal expansion, the rapid heating and cooling will cause movement
between the mating thread surfaces. This movement should break the bond
established by the galling.

If this proceedure is not sucessful, then the galling is too excessive
and the broken bolt cannot be removed by extraction. After following the
above proceedures, you should have a broken bolt with a centered hole
drilled through it. Use a tap drill for the size of the broken bolt.
Drill and retap the hole.

Perhaps that's the reason I am having trouble getting the bolt out.

I forget the details of the post that started this saga... what's wrong

One of its fastening ribs is broken. It's serviceable, but I was curious.

If it's cracked or otherwise damaged but still mostly there, you can
buy a really nice plastic-welding setup for a lot less than $354 and
 fix it yourself.

Now there's a thought! More tools!!!

Does this sound like the bolt was replaced with an inferior
   substitute?

  It does indeed.

I checked the head with a magnet. It's aluminum. That means the
 following information from http://www.prograbit.com/Pages/faq.php
 applies:

Q: How do you remove a steel bolt from an Aluminum engine head?

A: During operation of the engine, it is subjected to high temperatures.
When the engine is then shut off, the temperatures return to normal.
This occurs very often during the life of the engine. Since the
coefficient of thermal expansion of Aluminum is approximately double
that of the steel bolts the mating threads of the bolt and engine head
are subjected to much pressure. When the mating surfaces of the threads
come in close contact with each other, an atomic bond can form between
them. They actually weld together. This condition is called galling.
Galling is caused by various conditions including high contact pressure
and heat. If galling is not excessive, try the proceedure [sic] from
the previous example. If extraction is not sucessful with this method,
remove the Drill-Out® from the broken bolt and proceed as follows:

Apply heat with a torch to the inside of the hole that you drilled into
the broken bolt from the previous procedure. Do not apply heat to the
Aluminum head. The purpose is to rapidly heat only the broken bolt.
Next, rapidly cool the broken bolt by applying water or some other
non-flammable coolant inside the hole. Because of the difference in
thermal expansion, the rapid heating and cooling will cause movement
between the mating thread surfaces. This movement should break the bond
 established by the galling.

Since we are talking an aluminum head with a hole in it and a steel bolt
that goes into the hole, this doesn't make sense. A hole in something
that expands when heated will get larger when that something is heated.
The best way to separate the threads should be heating the head and
chilling the bolt.

After more thought,

If we are talking just the diameter of the hole, the comment above is
correct. If we talk about the length of the threaded hole and the length
of the bolt, however, the conclusion is the opposite. Specific threads on
the bolt will be farther apart when it is heated, but the mating threads
in the hole will be about twice that amount farther apart. Over enough
length, this will cause the threads in the hole to jam against the
threads on the bolt, eventhough the bolt-to-hole diameter clearance has
increased.

I do recall the details, Jaime, and just so its understood, Gary inserted
himself in the middle of the situation between Rusty and I and created a great
deal of dissent between the both of us without adding anything of constructive
value.

After things were resolved, he continued to publicly berate me for whatever
twisted reasons he had, if for nothing other than to stir up trouble. There was
absolutely nothing constructive about the way he conducted himself, not to
mention his attempts to suggest that he was on my side throughout the whole
situation.

In my opinion, Gary is an intelligent, often entertaining guy who has some
bizarre personality traits where he gets some sort of twisted enjoyment out of
berating and belittling other people. When you call him on this, he gets
defensive and ugly. I suspect it's an issue of self worth, inadequacy, maybe
even self loathing that he projects to those around him, who knows?

I can't comment on the Rusty/Gary situation, because I don't know all the
details, nor do I care to. It is none of my business. I can say without
question that in my opinion and based on my direct experiences with him, Gary
is not a nice person and I would never do business with him. Period.

I will say this: I frequently buy parts from gary. I get exactly what I
ordered for what I wanted to pay, delivered when I want it. And most
importantly, I know the quality of what I'm getting because the person
selling it to me actually cares enough to research it. I haven't found
another parts person who could do that for me so consistently. And I'm a
demanding customer.

I do, however, miss getting all the free extras and mistakes from using

Its time to end the Gary bashing... hes a great parts supplier and a honest

Kaleb,
I agree... enough... yet its tolerated to bash gary over and over on this
list. What are you going to do about this? Its not acceptable.

Like I said, I've always found gary to be a reasonable and fair business
man. I suspect that most of those who have delt with him will feel the
same. He doesn't deserve his livelihood being destroyed over and over
again.

What happened between Rusty and Gary isn't my business or anyone else's on
this list. I don't have both sides of the story, I don't know what
happened, so I'm staying out of it.

Yet we tolerate people bashing Gary over and over again based on one side
of a story.

Kaleb... should we have rules against discussing Gary and Rusty? How can
we handle this?

I looked on the Magic Jack website. They are somewhat short on details of

We're also talking about the larger piece of metal that the hole is in.
When it expands, the hole actually becomes smaller (?).

The further stripping of the hex socket in the bolt head is why I hollow
grind the larger Allen bit before hammering it into place. It cuts a star
shaped socket that matches the bit. I have not had this method fail, but I
can't remember for sure that I have tried it on a steel bolt stuck in an
aluminum casting. I did have to use it to remove the A/C compressor bracket
from an iron M117 block.

The best way to separate the threads should be heating the head and
  chilling the bolt.

Over enough
length, this will cause the threads in the hole to jam against the
threads on the bolt, eventhough the bolt-to-hole diameter clearance has
 increased.

No, when the metal expands, the hole gets larger.

Think of what happens to a circle drawn on a solid piece of metal. Then
think of what happens to an infintesimally thin layer of metal around the
circumference of the hole. When it expands, it gets longer. When it gets
longer, the circumference gets larger. When the circumference gets
larger, the diameter gets larger.

The further stripping of the hex socket in the bolt head is why I

I tried that, but it's hard with a 5 mm allen key.

Having steel threaded into aluminum does make it harder.

This evening, I tried heating the bolt with an oxy-acetylene torch and
then chilling it with ice water, but that didn't seem to help.

Tomorrow, I will look into removing the bearing bracket of the viscous
fan clutch (Section 20-3140). That's the part into which the offending
bolt is threaded.
