As long as the pipe is not badly rusted you can expand a 1/4 inch or so
with a handheld one.

Welding is certainly best.

I think I spent $250 on my Lincoln HandyMig and it was worth every penny. In
retrospect I wouldn't bother with gas (I've not bought it but the welder came
equipped) as for the stuff I do flux wire is just fine.

In your case as Mike says you'd need an expander or cut a piece and wrap it
around the outside to make up the space. I can fill a lot with weld but its
brittle...

After 40 years of patching mufflers, wrapping with two layers of metal
(preferably galvanized) which has been bedded with muffler patching goo from
FLAPS, and secured with four clamps evenly spaced; is the longest lasting
patch I've found. If there isn't enough room on the pipe, then it goes to
an independent muffler shop. The chains usually waste ones time and/or
money by trying to sell new parts. A good muffler guy can do wonders with
welding and often do it cheaply.

I've gone as far as cutting a section of pipe in half lengthwise, welding the

welding back over the cut - to avoid having to remove things.

Anyone have a recommendation for a product to fill in an exhaust pipe
diameter mis-match? Would JB Weld be a good choice?

I don't think jbw likes vibration, unfortunately I don't have any better
suggestions. Maybe get some rubber mounting donuts and see if you can get
them into the pipe? (Or donuts plus a slightly bigger pipe?)

Congratulations! So this happened sometime between 8:20 and 8:24 this
morning? :)

Best,
Tim

Horror Freight, Miller, Lincoln, Hobart, etc., all offer fine
products in this line. I would not use glue.

I had to cut out my catalytic converter, and the Y-pipe junction used to do
this is a little to large. Muffler clamps and a couple relief cuts will not
clamp it down tight enough to eliminate the leaks.

Silicon o-rings are good to 400-500F and might just work.

Long term I have no doubt that welding would last longer. Harbor Freight has a
flux-core wire welder for $100. Don't buy flux wire until you need it. It goes
stale. You will pay more for it at a gas supplier or welding store, but the
good stuff can make all the difference.

Rich, i like that idea, could make wider than necessary and hose-clamp in place
until the too-big pipe is slid over it.

Just cut down a bit of pipe the same size as the bigger one, with a
cutout to let it squeeze tightly over the smaller one, then slide the
bigger one over it (assuming of course there is room between the two,
otherwise you might need some thinner shim stock)

That was pretty much my method when I removed the clogged cat from my car.
Used generic FLAPS pipe with various scraps to make up the difference.
(Metric vs. standard thicknesses and diameters are an issue if you go this
route.) I welded the whole mess together once I had it all assembled to my
liking, though.
