starting over with a 5i20 to replace the 5i23 and use the 7i33 and 7i37 I
already have

I was not saving the result of the probing operation properly.
I want to use it during the same part program so no need to mess with the var
file.

Okay, I inserted (PROBEOPEN filename.txt) and (PROBECLOSE) in my program.
EMC2 creates a file in the machine config directory that looks like an array:

A comment of the form (PROBEOPEN filename.txt) will open filename.txt
and store the 9-number coordinate of each successful straight probe in
it. The file must be closed with (PROBECLOSE).

31 on P3 are not useable. Would I be better off moving the cable to P4 and
leave P3 unused? I will still need some inputs for amp faults and spindle drive.

Regarding passwords, make sure you have the command line syntax correct.
Here is an example:
loadusr emcrsh --connectpw=changed enablepw=changedtoo
If you can log on with the default passwords and not the passwords from the
command line, then there is probably a syntax error.
As for ove
It doesn't use much. If you are using it manually, the cpu usage is
negligible. Polling around 15 values at 20 times a second (approx 300
GET commands/second) uses around 5% cpu time on my test machine.
