I did this after the first installation that hung on the greyish white screen - even did it running fsck. Said it was fine then - but you were right! NOT fine now. Thanks for all your help - I'll return it for a new drive tomorrow. (Not sure what make this one is as I haven't been able to check system profiler since you asked!)
