Make sure to use the low level formatting of the disk formatting program (OS 9), although I've heard if the job is interrupted, the disk may no longer be useable. If you are going to use OS X on the disk, it needs to be formatted under 9.

At least zero everything as it is reformatted ...

The goal is to have bad sectors mapped out of usage.

Good luck.

Any suggestions about partitioning sizes are welcomed,

What size is it? If it is small like 1 or 2 GB, I would say, not to bother. You need spare space on HDs, and this would imo outweigh other considerations. You can have emergency startups etc from CDs. Best is another hd altogether for back up and an alternate way of starting. They are so cheap, why not?

if you are able to repair the disk from a bootable cd the need for a repairkit partition vanishes away, norton is good - but it can not fix some that diskwarrior can do - and a up to date version of disk first aid can fix what N and W can not do. It happened to me that first I run Norton on a severly damaged disk, until it gave up and frooze or stated that it could not go further, then diskwarrior who worked the same way, but a little further, then diskfirst aid, and then norton again etc, and each one did a little part of the mess every time until the pile was sorted. To my amazement disk warrior can sort out crosslinked files, and i did not need to reformat. another hd yes but a new ide disc with a pci ata card is MUCH faster than the old 1 or 2 gb scsi -

once you have got a good workin system on your hd you should make a copy of it and and keep that copy on a (requires a burner on some connected machine)cd, so that whenever it fails you can replace it from that one. that saves many hours of work
