I don't have a pic of the alternator (that I can find), but the nut was still on the shaft, and it looked to be holding a sleeve... Remember the days when things did not change very often? There were many years back in the 50's and 60' s where parts were reasonably standard for a long while. The basic small block chevy engine did not change much for a good many years until they got into smog control and then fuel injection. Even the early injected models were throttle body and not a whole lot different than their previous models. Tires changed a bit when they went from bias to radial but sizes did not change much for a long while. Now it seems like every year the tires get bigger. Pretty soon we will all be running around on 22's. Lord help us. It's a recent development in the effort to improve efficiency - if you don't need electricity, don't use the power to spin the armature -- I think the same is being done with water pumps in some models as well. I installed a new Dayco belt, $27 from Pep Boys. I could see nothing wrong with any pulley, no burr, all in alignment. New alternator turns smoothly with no play. I suspect it was coming apart because it was old and the new alternator and recharged AC put too much strain on it, and summer heat isn't helping either. My guess is that the old alt wasn't putting much of a load on the system, and the old belt was on it's last legs. New alternator allows full charge current and puts more stress on belt, belt snaps. Long story short, replace belt and then see if it happens again. Worst case, keep a spare belt in the trunk in case it snaps again. Does the alternator rotate freely and smoothly (without wobble) by hand? Do the other pulleys (idler, water pump, pwr. steering pump, A/C comp.) rotate properly without binding. When you sight down the edge of belt across all the pulleys, are all the pulleys in same plane - properly aligned with each other? I know it' possible to put the water pump pulley on backwards, and if you do it will strip off a couple ribs on the belt. Might be true of the alternator pulley as well. It will be obvious if this is the case, one side of the belt will leave a gap on the offending pulley opposite the gap on the others. Do also check that the alternator isn't knocking -- I had one like that on the old 220D that ate belts like crazy. When the alternator in my 300SDL went bad it would spin freely by hand but would occasionally lock up and cause the belt to jump off. I knew because the 2nd time it sheared the key. It is possible a rebuild could do the same. I had a serpentine belt eaten after installing a new alternator once - found a little nick on the inside edge of the alternator pulley. Ground it smooth with a Dremel tool - problem solved. There are different length belts for the same cars equiped with different diameter pullies (I just came across that in reading the W124 manual), but using a longer belt on your car will give reduced belt tension. Whether that will be enough lower to cause problems, I cannot say. I know the A/C compressor has a clutch in the pulley, so the compressor can be cycled. I've never seen an alternator with a clutch in the pulley. The regulation for an alternator is usually done electronically.
