Working with the lathe wearing long-sleeve robe-like clothes was eye-opening.

And the bare feet/sandals in the shop

I saw a kid drop a 25-lb weight on his foot at the gym. Split his toe open, and 
he was wearing shoes.

walkthrough safety inspections... and I note that all the workers have
their safety protective equipment in place, as well...
High pay, short work days, union shop, with good health insurance, I'm

Since it was identified as a "rebuilt starter" it seems likely the
rebuilder failed to install the required fiber washer to keep the armature
from doing exactly what that one did... perhaps..
Or, the bendix seized on the shaft and instead of traveling to engage,
pushed the armature forward... ??

Starters are un-fused.  I think they always have been.
Something about it being difficult to put a fuse on something
that draws 1000A+ (briefly) and settles down to 200-400A
during normal operation.

If the starter was being fed by Grand Coulee Dam, you'd still
need a fuse.  But the battery feeding it will exhaust itself before
it could catch the starter wiring on fire, so the primary purpose
of a fuse is unnecessary.

Also, depending on exactly what/where the shorts are, starter
current merely goes up, as does internal heat generation, while
starting torque goes down.

And, if the shorts were causing the starter pinion to not engage,
the massive current normally induced by the torque load on the
motor is not there, so the starter's drawing much LESS current
than normal.  So, no fuse action even if there was one.

So, attempts to make it smarter, in this case, are likely to be
counterproductive.  As my boss is fond of saying:  "IBM".
(It's Better Manually.)  Don't try to automate stuff that doesn't
really need it.  In the case of a starter, it's pretty simple:  Does
it crank?  If not, fix it.  The diagnostic process is simple, just
one current test and a couple of voltage checks and you have
your culprit identified.

I’m surprised the “electronic fuse” in the SAM didn’t cut it off - if that’s 
how they protected the circuit. Otherwise I would have expected a fuse to blow.

I took my time and spent some time fiddling with moving harnesses around to 
gain (better) access to mounting bolts while doing this in the middle of my 
driveway. I would say it’s an hour’s work on a lift. On my back in the driveway 
added maybe 30 minutes, as well as having to walk over to the garage every time 
I needed something.

No need to drop/move exhaust. I didn’t mess with the engine mount, either. With 
the starter mounting bolts out, you can move the starter around to the point 
where it is pointing straight down and out the opening. I brought it out 
terminals first so I could remove the wires, then put it back up and flipped it 
over. I would liken it to removing or replacing an ETA (throttle body) on an 
M119 engine. There seems to be a lot of room, but there’s only one way you can 
turn the ETA for it to clear everything.

If there’s detritus in the bellhousing it should be at the bottom. Unless the 
starter remained engaged and went overspeed, which I doubt because I never 
heard anything indicating a failure) I suspect an internal failure and no 
shrapnel. I hope.

I’m going to go out in a little while and drop the belly pans and have a look 
at things in general.

No joy. It sounds like the bendix has completely failed. I’m not getting 
grinding sounds out of it, I’m getting no engagement and a sound that’s like a 
coffee can full of nuts and bolts, which I expect is the remains of the 
freewheeling clutch in the bendix.

I’ll be tearing into this tomorrow unless the weather is bad (don’t think it 
will be) and I’ll know more at that point.

Jack up the car, high enough to gain access to the starter, [use
jackstands so you can get under it safely... Once in position, give the
starter a good smack with a good size hammer.. Then try engaging starter
again..
If the starter bendix hangs [and they do] it will fail to extend far enough
to engage the flywheel ring gear, and since the gears don't engage, give a
gear grinding noise...
If, after the hammer whack, you get engagement, move the car to where you
want to work on it, to remove the starter and repair the bendix [clean and
lube with never seize so bendix moves freely.. or replace with rebuild,,
your call...

[MBZ] ML550 Starter

Went out to Lowe’s to buy some landscaping stuff for the yard. Backed into the 
driveway to unload. Got back in the ML550 when I was done, hit the start button 
and got a medium pitched squealing/grinding noise. Ran the Chinese scanner on 
it and found nothing. Did a “listen” test while oldest son hit the button and 
it’s definitely coming from the starter.

Almost nothing about this on the Internets. I found a few references to the 
W164 V8 starter in online forums, but nothing of substance. There is a YouTube 
video of the job but it’s potato cam stuff and the guy is a hack in that he 
took a Sawzall to the exhaust.

I’ve got to fire up my computer with the WIS, but it appears that the exhaust 
has to come off to access the starter. I’m hoping that’s not the case, as this 
isn’t the sort of work I want to be doing in the middle of the driveway…
