I've had good luck with Smoothwall, on which IPCop is based, so you would do well to look at either one. They're a snap to set up, even if you've not touched linux in a bit.
I see lots of people recommending Netgear NICs, but nobody has mentioned Linksys, specifically the LNE100TX. I've had no problems whatsoever in the 2 yrs I've been using them.
