Tim, I was looking at your idea of 6 or 8 sided block's, I figured with a 10 
inch radius using 6 sides the largest part you could use would be about 3.5 to 
3.75 inches,and if you were to use 1.5 inch lumber the block would end up being 
about 6.75 inches, with this it would only cut about 1/4 inch off the part, are 
these the same figures you cam up with?  Now the truth is with the same size 
and a 4 sides block you would still end up with the same amount cut off the 
board,but you could use a larger board. If this is the cut you want, and the 
width you want this would save time but the cost would be width of the board.

I would think in order to figure a size out would be to find the dimensions of 
wood they want to start with, how thick they want the sides to be when finished 
  and the capabilities of the machine.
